I used PETG for toughness; the dove-tail connector involves some very small features. The key itself was printed vertically; any attempts at printing it lying flat gave lousy results. I used tree supports to help keep the female dove-tail parts open, as well as for the open part of the key and the 'shield' that holds the working tip of the key. I printed the dove-tail connectors with a brim, both for adhesion and to make a nice connected set of connectors so that they can easily be checked for size without separating them all.
I mimicked the original part to a large extent. To get the key onto the key-ring without disassembling the key-ring, The key has an open section. The key-ring goes in this open section and then a double-dove-tail connector is used to block the opening. It is probably desirable to use some glue to fix the connector in place permanently.
The included .stl file contains four of the connector pieces with designed gaps of 0.2, 0,3, 0.4, and 0.5 mm. 0.3 worked with my printer and filament, but you can print them all and see which fits best.
I've included the Cadquery python file (key.py) that was used to parametrically design the parts. You can easily change the gap mentioned above or any other dimension. It would be fairly simple to start with this .py and add the ability to produce any of the keys for the Chicco shape sorter.
