The battery in my eMate started to leak so I needed a new pack. Typically, rebuilt batteries for the eMate are batteries welded and soldered together then wrapped with tape into a pack. Since I use use my eMate occasionally, I wanted something that will let me remove NiMH batteries quickly and easily and use them in something else.

Printing

There are several models here, all the same except how long the overall pack is. Choose the one that will fit your batteries very tightly (since there's no springs, all friction). I was able to use the 103mm (although the fit may be too tight, 103.5mm would likely be better in my case). All batteries seem to be off by fractions of mm. Measure ahead of time. If the pack is too loose, you can simply add a solder blob on the terminals to act as a terminal and spacer.

No supports are needed.

Construction

  1. Construct the holder by using adhesive backed copper foil on one end to bridge the columns together (there's a notch cut from the center divider to allow for this. See diagram.)
  2. Wrap a loop of copper tape around the terminal ends through each of the two slits. See diagram.
  3. My original battery leaked so the positive and negative wires were corroded (it wicks down inside the wire to the connector). Using fine tweezers, I removed the wires from the 5-pin JST connector an cleaned the JST connector and the thermistor wires in an ultrasonic bath. I used new JST wires (removed from another block the same way) for the batttery terminals. The salvaged thermistor and wires were still good so I reused them. Solder positive and negative JST wires to the tape on the outside of the case. Insulate the outside of the case with Kapton tape.
  4. Secure thermistor in the middle of the battery with Kapton tape.
  5. Install the batteries as shown in the diagram below. There are indents inside the case for the AA battery tabs (positive side). The flat sides are for negative. Install batteries like this:

    |(+ ==== -)(+ ==== -)black wire
    |(- ==== +)(- ==== +)red wire
