This writeup basically details a remixed and enhanced design of the original Printables Handlebar Alignment Tool. The primary focus of this remix is to improve the overall calibration workflow, simplify setup, upgrade hardware locking mechanisms, and provide clear build instructions.
Key Design Modifications & Improvements
Modular Split Top Section: The upper housing was redesigned as a separate top block featuring mounting slots to simplify assembly and alignment with the lower body. (Note: Mounting the top section flush with the lower body achieves spot-on alignment without needing extra lateral offset adjustment).
Direct 3D-Printed Threads: Custom M3 threads were integrated directly into the printed model, removing the need for heat-set brass inserts while maintaining strong, reliable thread engagement for clamping.
Dual-Point Laser & Optical Locking: Dedicated threaded retaining ports separate the module housing clamp from the focus lock mechanism.
Side Optical Calibration Windows: Integrated direct-access cutouts allow real-time focusing and rotation adjustments of the laser optics while the modules remain fully seated in the tool.
Bill of Materials (BOM) & Hardware Integration
Item / Hardware | Specification / Details | Primary Function |
Original Base Design | Base alignment geometry and reference framework.
Laser Modules | Dual laser diodes used to project visual alignment references onto the target.
Power Source | Onboard battery enclosure supplying direct power to the laser modules.
Laser Housing Retainers | M3x8 Set Screws (Grub Screws) | Threaded into the main top ports to clamp down on the 12mm laser module body, securing depth and position. |
Optical Focus Lock Screws | M3x5 Set Screws (Grub Screws) | Threaded into the optical adjustment ports to lock down the focus/lens rotation on the laser module. |
Housing Fasteners | M4x8 Socket Head Cap Screws | Passed through the top slots into 3D-printed base threads to securely attach the top section flush to the bottom body. |
Assembly & Calibration Procedure
Wiring & Power: Connect the battery box leads to the laser modules, mounting the battery box securely onto the designated housing section.
Top Housing Mount: Place the remixed top section flush against the lower body and fasten securely using the M4x8 cap screws driven into the 3D-printed base threads.
Laser Installation: Insert the 12mm laser diode modules into the dual mounting ports until seated.
Securing Laser Casing: Thread the M3x8 grub screws into the main printed M3 ports until they lightly clamp the metal body of the laser modules in place.
Optical Focus & Lock: Access the front knurled focus head of each laser diode through the side calibration windows. Rotate the lens assembly to sharpen the projected line onto your alignment surface, then snug the M3x5 grub screws to lock the focus in place.
