This "foam" design was created by scanning the Goggles and my face with my Revopoint Pop 4 scanner. I imported both into FreeCad and booleaned them against an aptly sized cutout. Then imported to Blender to smooth some edges. I printed it with my resin printer using Siraya Tech Rebound resin. Hollow it with 1-1.5mm walls and very little infil( 10%). Rub in some baby powder to remove the tackiness after printing. I hot-glued it to the goggles.
I have tried printing "foam" using TPU Air and also just TPU. The TPU Air foam makes a nice fit, but the coarse open-cell foam it makes is kinda irritating to your skin. Maybe you could paint it or something. Regular TPU is quite hard,... but maybe if you sand it nice and smooth it would be workable. Use as thin of walls as you can effectively print.
Rebound resin feels exactly like you would expect rubber to feel. If you have a resin printer, get some
