This is my 2024 Apple Mac Mini inspired Raspberry Pi 5 chassis. I love the simplicity of the design of my favorite apple computer so I decided to model something similar to it for the RPI5 that powers my Birdnet Go monitoring setup.
This version uses threaded heat set inserts to secure the pi and hold the parts of the chassis together.
Note: One consideration to make is the SD card slot is recessed and will need a paperclip or something to aid in insertion and removal. I didn't want a gaping hole for the card on the front and I personally use an external drive for my storage via the rear USB.
Bill of materials:
6 x M3 heat-set inserts (Ø4.0 hole × 4.2 deep) for the case screws.
4x M2 heat-set inserts (Ø3.2 × 4.0 deep) in the Pi standoffs.
4x M2x4mm screws
6x M3x4mm (or 6mm) screws

Printing:
No supports are technically needed but I still printed mine with supports on all the major overhangs such as port openings to prevent sag.
Use anything but grid infill if printing with PETG. I find nozzle build up to be an issue with grid which can lead to blobs and imperfections (in my photos you will see a stray blob on the front of the chassis.)
2 walls and 15% is plenty for this design as there isn't much internal space to fill and this print wont be moving or holding up your desk (I hope.)
I used PETG for my copy but PLA would work fine as well.
Not mandatory but Fuzzy skin looks great on the shell.
Assembly:
Press the inserts: 2 × M3 into the shell pillar bottoms, 4 × M3 into the foot boss tops, 4 × M2 into the plate standoffs.
Foot → plate: 4 × M3 × 6 countersunk from inside.
Pi → plate standoffs: 4 × M2 × 5 (M2 × 6 max).
Drop the plunger into the front button hole with its flange inside.
Hook the plate's left edge under the shell's 45° lip, swing the right side down, then fit 2 × M3 × 6 countersunk screws from below into the corner pillars.
