I found that when cutting and folding boxes that are not full, they often ended up having uneven tops ("hills"), which look ugly and make stacking more annoying.

This is my solution to that problem.

The attached Fusion360 file is parametric, so it allows customizing the tool if necessary.

The following parameters can be modified:

  • Body thickness (body_thickness) - Thickness of all walls
  • Internal spacing (internal_spacing) - Space on the inside of the tool
  • Total length (total_length) - Total length of the tool
  • Body width (body_width)
  • Handle width (handle_width)
  • Handle height (handle_height)
  • Hole width (hole_width)
  • Hole height (hole_height)
  • Hole spacing (hole_spacing)

The hole count is calculated automatically,  but can be overridden if needed.

Usage:

Put it over the box flaps, pick the hole with the distance you want, and use a closed knife to run a line down the box. Fold the box toward the outside so that the fold follows the line, and then fold it inwards (and cut the top a bit if needed) to close it.

Print settings used:

Slicer: PrusaSlicer

Material: PETG

Infill: 20%+

Supports: Paint-on supports (automatic)

Orientation: Flat side down

The previous and current version(s) can be seen from the attached pictures.
