An upgraded, high-durability replacement shackle spline clip designed specifically for the Kryptonite Evolution Mini-5 U-lock.
The stock aluminum spline connector is famously prone to loosening, causing the lock to vibrate loudly, rattle, or slip out of its frame mount during bumpy rides. This heavy-duty printable model provides a much tighter, incredibly snug friction-fit to keep your bike completely silent and secure.
Hardware Requirements:
Designed with an integrated hole to accept an optional M3 or M4 heat-set threaded insert and a small set screw if you want total mechanical lockdown (though it can hold strictly via a tight friction fit).
Real-World Durability Testing Timeline:
May 2024: Initial version printed in PCTG worked flawlessly for months, completely eliminating lock vibrations and rattling.
October 2024: After heavy daily use, the PCTG version finally sheared. Upgraded and reprinted the part using standard Nylon.
January 2025: The pure Nylon version deformed slightly over time without carbon or glass fibers, making it a bit tight to use smoothly.
Current Version: Reprinted in heavy-duty Polycarbonate (PC). This material provides the perfect rigidity and has held up beautifully. (Highly recommend trying glass-fiber or carbon-fiber filaments if you have them!)
Installation Tips:
Friction Fit: To get an incredibly tight press-fit onto the metal shackle bar, try popping your Kryptonite lock in the fridge for an hour to slightly shrink the metal before pushing or tapping the plastic clip on using a wooden block and a soft mallet.
Post-Processing: Depending on your printer's tolerances, you may need a quick, light sanding inside the channel to get a seamless fit.
Print Settings:
Perimeters / Walls: 6 minimum (Crucial for clamping strength around the shackle spline)
Layer Height / Nozzle: 0.4mm
Recommended Material: Polycarbonate (PC), Carbon-Fiber Nylon (PA-CF), or an equivalent high-tensile engineering filament. Avoid brittle standard PLA.
