Printed channels for an Ohio State Block O neon sign. Each channel holds a strip of LED neon, and every channel is sized so the strip's cut-off length fits exactly, with no gaps. I made 3 signs from 2 white strips and 1 red strip.

Parts list

Full-size template

The files include a 1:1 drawing as a PDF. Print it tiled at 100% with cut marks on and no printer margins (Foxit example below), then tape the pages together. It shows the sign's size and gives you the hole pattern for mounting the channels to wood.

Printing

  • Channels: black PLA. Print the threads at 0.1 mm layers; the rest of the channel is fine at 0.2 mm. Infill is your choice.

  • Fasteners: PLA, 100% infill, 0.1 mm layers so the threads form well. They are delicate, so don't overtighten them or they can snap.

Assembly

  1. Push the LED strip part way into a channel and measure how much you need. The LEDs are not centered in the strip, so the length changes depending on whether they face the inside or outside wall. Note which way you had it before cutting.

  2. Cut the strip with a standard razor blade in the included cutting jig for a clean, square cut.

  3. Solder the positive and negative wires to the end of the strip that goes at the channel's unthreaded hole.

  4. Thread the wires through that hole and press the strip into the channel. It should be a tight fit. [Photo

  1. Do the same for every letter. The red strip goes in the Block O parts. The large O comes in sections that fit together like a simple puzzle; assemble them before inserting the strip.

Power

I ran 2 lengths of copper tape across the back as a positive and a negative bus, and soldered each segment's wires to the matching strip. The 5 V supply feeds the dimmer, and the dimmer feeds the bus.

The included bracket mounts the dimmer to the power supply with 4 square nuts and 4 screws. One version adds strain relief for the cable from the dimmer to the sign.
